1. Define the boundary
Identify the exact rinse stages, meter, products and operating state. Match meter start/end, elapsed production time and loads; exclude maintenance or document it separately.
2. Measure drag-out safely
Use a qualified process-approved retention study for each important rack, barrel or product family. Record drain time, orientation and retained solution; never improvise handling of hazardous chemistry.
3. Prevent carryover first
Review drain time, rack orientation, withdrawal rate, drip boards and return practices with process specialists. Less carried solution lowers both chemical loss and rinse duty.
4. Compare countercurrent stages
Use measured drag-out and a process-specific dilution criterion. The ideal mixed-stage equation is a screen; geometry, transfer sequence and production variation require commissioning evidence.
5. Control flow to production
Avoid unattended idle flow. Consider manual shutoff discipline, flow restrictors, conductivity control or production interlocks only where fail states and process acceptance have been reviewed.
6. Verify with logs
Track flow, production loads and a suitable local control signal. Compare like products and bath conditions, investigate excursions and retain evidence around each operating change.
7. Value the verified change
Apply current water, sewer, pretreatment, sludge and operating costs to measured baseline and proposed flow. Test downtime and lower-production cases.
8. Keep the boundary visible
A quantity result does not authorize chemistry changes or discharge. Maintain SDS, exposure controls, permit conditions, sampling and qualified process/environmental review.
Worked example
A line measuring 1,000 L/h at 200 loads per eight-hour shift uses 40 L/load. After drag-out controls and staged rinsing, a verified 180 L/h uses 7.2 L/load; annual economics should use the verified 820 L/h reduction, not the modeled target alone.
